I am a fleet manager and I have four 2007 Sprinter 3500 in my fleet. Two Vans and two Chassis/Cab box setups. All 4 of these trucks seem to be going through light bulbs at a much greater rate than any other trucks in my fleet. Has anyone else had any problems with excessive light bulb use? Also loose bulbs and such. The bulb out warning light on the dash will come on and off sevral times throughout the day and it doesn't do any good to replace the bulbs they still go on and off. The Mechanic has checked for loose connections and can't find any. My trucks have around 50,000 miles on them.

Sprinters have notorious bad ground connection.

1. Check ground connection on firewall behind battery for very tight ground screw.

2. Add one extra ground wire behind each headlight close to body and ground wire to headlight bulbs.

make sure that the cover is not cracked or the seal is clean and working on the cover. any air, moister, make sure the electric connections are tight and not burned and most important make sure there is no finger print oil on bulb's for it will also shorten there life greatly.

This is not just the headlights. It is all the bulbs on the trucks. Marker lights, Tail Lights, Clearance lights, break lights. We had a whole cluster blow out on the back turned the bulbs black. Tail, brake, backup and license plate bulbs but only on one side. We have checked the alternator for excessive output and have found nothing wrong with that.

Check for a bad ground at battery the voltage can spike real high for short time and a resistive load like a lamp would be first hit. Lamp that black is high voltage burnout.

I'm looking for the circuit that goes to the headlights so I can add a dimmer switch to turn lights off when approaching a military gate without turning off the engine. The fuse labeled headlight located on the steering col. does NOT turn the light off.

I have a 2006 3500 and go thru alot of headlamp bulbs. Is there a relay that can be removed to keep the running headlamps off until turned on by the switch?

My first 1.5 years I went through 4 sets of headlights. Had charging and voltage trouble, my dealer completly rewired the battery wiring harness took them one day to do. Haven't replaced a light since.
